Vacancy - PhD Studentship: Investigating Laser Transparent Ceramics

PhD Studentship: Investigating Laser Transparent Ceramics for use as moulds in the Superplastic Form - http://info.uwe.ac.uk/vacancies/job_details.asp?ref=PHD/030807 - Since 1997, scientists working in the Aerospace Manufacturing Research Centre (AMRC) at UWE have been investigating novel ways of developing the phenomena of Superplastic Forming and Diffusion Bonding (SPF/DB). SPF provides extraordinary ductility to many metals allowing complex shapes to be produced, whilst DB joins components without using fasteners, welding or adhesives but with strengths similar to the parent material. The work has led to the vision of an integrated cell in which laser(s) will be used to perform, not only the SPF/DB operations, but most of the pre and post forming work as well. Central to fulfilling the vision is the use of ceramic moulds in which the components will be directly heated by a laser beam(s) and subsequently formed.

The Aerospace Manufacturing Research Centre (AMRC), is a research body within the Faculty of CEMS.

The Objectives of the research is to provide pragmatic and applied solutions that meet the needs of both industry and the environment.

· Primary aerospace processes such as Ultra-High Speed Machining (UHSM), grinding, superplastic forming and diffusion bonding, laser drilling and powder metallurgy.

· Advanced assembly systems including automated assembly of aircraft wiring looms and use of vision systems.

· IT tools to support the aerospace design process. These include cost modelling tools, project management tools, materials analysis tools.

This centre has established itself as a leading research group of national significance. Since its inception in 1994, the Centre has been involved in a large number of substantive research projects. These vary from EPSRC funded projects to research funded directly by aerospace companies, many from the local region as well as from further afield including mainland Europe and the United States. The aim of the group is to provide a national centre of expertise for aerospace manufacturing research. The focus of the research is on providing pragmatic solutions that meet the needs of industry.

As its name suggests, the Aerospace Manufacturing Research Centre focuses on research to help the aerospace industry to improve production techniques and processes. Global competition among aerospace manufacturers is fierce and with ever more demanding environmental legislation presenting aircraft designers with further challenges, AMRC has assumed an invaluable role. Thus, through a wide range of research projects, the Centre has helped organisations to achieve efficiency gains and cost reductions in aircraft manufacturing with finished products of a consistently high standard. The research has been characterised by its focus on manufacturing, stimulated by the need to reduce costs. This is particularly relevant, as the aim of the Centre is to provide a national centre of expertise for aerospace manufacturing research, the focus being on providing pragmatic solutions that meet the needs of industry.

Based in the Faculty of Computing, Engineering and Mathematical Sciences at the University of the West of England (UWE), AMRC's staff combine practical experience of aerospace manufacturing with academic excellence. UWE is based in one of the three aerospace regions in the UK designated by the Department of Trade and Industry, which has enabled AMRC to develop close links with neighbouring companies. These include international giants, such as Airbus UK, Rolls-Royce and Augusta/Westland Helicopters, as well as a plethora of small and medium sized companies. These links with companies of local and global significance have enabled AMRC to forge a national and international reputation for its work. With the benefit of highly specialised facilities - including the innovative Superplastic Forming and Diffusion Bonding and High Velocity Machining Laboratories - the Centre has won a high reputation for a wide range of projects.

AMRC is located in a dedicated Engineering Research Centre in the Du Pont Centre building at the Frenchay campus. This consists of both a fully equipped, modern research laboratory and modern research study areas with a considerable amount of space for further expansion. The work undertaken varies from EPSRC government funded projects to research tasks funded directly by Aerospace companies, many from the local region as well as from further afield including mainland Europe and the United States.

UWE on Top Gear - Sunday 18th February 8pm

This Sunday night, the long awaited programme which engineers from our Faculty were involved in will be aired at 8pm. It features a Robin Reliant rocket powered car, sort of modified to resemble a NASA space shuttle! Mike Ackerman and Chris Hart both worked with UK Rocket Association and the Top Gear team to help make the stunt happen (but you'll have to watch on Sunday to see if it actually works!) -

UWE News - http://info.uwe.ac.uk/news/UWENews/article.asp?item=1002&year=2007 - See http://www.bbc.co.uk/topgear/show/production_notes/shuttle.shtml - for details of Top Gear programme.

The benefits of this research include an extension in the life of milling cutters, a reduction, or even elimination of the amount of coolant needed, and significant reductions in induced stress in the metal structure. These new methodologies are considerably more environmentally-friendly than existing techniques, with the potential to lengthen aircraft life and achieve substantial increases in productivity with a consequent reduction in costs.

Other research conducted by the AMRC in collaboration with the University of Central Florida is exploring the use of lasers in the process of Superplastic Forming and Diffusion Bonding, which has great potential for use in aircraft manufacturing and a wide variety of other manufacturing sectors. Other research work with lasers has produced new methods of drilling holes in airframes and gas turbine engines that, by reducing thermal gradients and thereby stress, are more accurate, producing a safer product with a longer life.

Guiding the Design Process

The design of new aircraft has, necessarily, been guided primarily by the quest for increased standards in performance and safety so that basic aircraft design now incorporates sophisticated safety and performance elements. Cost, however, cannot be ignored in design considerations, especially in the face of intense global competition.

AMRC with its SEEDS (Systems Engineering Estimation and Decision Support) group is among the leaders in the development of software packages to guide aircraft designers, such as the Affordable Composites Evaluation System. Such packages give an immediate indication of the costs of designs, enabling these to be kept to a minimum without compromising performance or safety. In another project, the Implied Cost Evaluation System (ICES), a dynamic software package has been developed enabling companies to take cost into account at the early 'conceptual' stage of the design process when major, and expensive, elements of the design process are evolving.

A further project, the Design Analysis tool for Unit-cost Modelling project (DATUM), applies the ICES technology using commercial, web based tools.

Aircraft large and small

AMRC's researchers have been involved in the design of a wide spectrum of aircraft types and sizes. For example, they were consulted about the design of the A380 Airbus, the biggest civil aircraft the world has ever seen.

At the other end of the scale, they have also been involved in the design of the revolutionary advanced autogyros.

Grinding

The Institute of Grinding Technology (IGT@UWE) is involved in fundamental research activities and specialises in technology transfer activities aimed at assisting all industries involved in abrasive machining processes.

It was set up in 1986 at the University of Bristol, specifically to work closely with industry, following a major 10 year programme of fundamental research into the grinding process as part of a national programme across a number of universities. DTI funded applied research projects were carried out in the areas of creep feed grinding and internal grinding with CBN wheels. Technology transfer activities evolved out of these projects, particularly the Annual IGT Seminar, Training Programmes and the Grinding Manual. Consultancy services are provided, including monitoring of grinding processes, advice on coolant application and measurement of vibration. An industrial Membership scheme is available and Members sit on an advisory council.

At the start of 2004, the IGT transferred to the University of the West of England, Bristol to share the facilities of the RAMP Laboratory, which was opened in April 2003. This brings together machining and grinding activities under the umbrella of the AMRC, so that both groups can benefit from the synergy.

About Laser induced superplasticity technology

Since 1997, scientists working in the Aerospace Manufacturing Research Centre (AMRC) at UWE have been investigating novel ways of developing the phenomena of Superplastic Forming and Diffusion Bonding (SPF/DB).

Laser-drilled ceramic coated engine component

A key feature of the new technology is the ability to heat the component from both sides which requires ceramic moulds that are transparent to laser beams. Although it is known that a number of ceramics possess this quality, their ability to withstand the rigors of the process have still to be investigated. Conversely, ceramics that are known to be inert in character, an important quality when heating alloys, and able to withstand the heat and pressure used in SPF, will have to be tested for their optical transparency.

Superplastic Forming allows complex shapes to be produced and Diffusion Bonding joins components without using fasteners, welding or adhesives and with a strength similar to the parent material. These techniques have permitted the manufacture of some remarkable structures from alloys of titanium, aluminium and nickel, primarily for use in aircraft. Until now the production process has used conventional equipment, such as hot platen presses or furnaces, but new research has discovered that by using a combination of lasers and ceramic moulds a particularly fast, cost effective and energy-efficient process is possible which is far superior to methods currently used. Great Western Research funding assisted us with this research.
